Industrial Cooling Tower Selection: Range, Approach and Sizing Explained
How an industrial cooling tower is sized from heat load, range, approach and wet-bulb temperature, and what decides single-cell versus multi-cell designs.

A cooling tower is one of the simplest machines in a factory and one of the most often mis-sized. It is a box where hot water meets moving air, some of the water evaporates, and the rest comes out cooler. Getting it right depends on a handful of numbers that are easy to state and easy to get wrong.
The four numbers that size a tower
Heat load. How much heat the water carries back to the tower. For a tower serving chillers, that is not just the cooling the chillers deliver: it is that cooling plus the energy the chiller compressors put in, which also has to be rejected at the condenser. Sizing a tower from the chiller's refrigeration rating alone leaves it short.
Range. The temperature drop across the tower: hot water in minus cold water out. With a fixed heat load, range and water flow are tied together — less flow means a bigger range, and the reverse.
Approach. How close the cold water gets to the outdoor wet-bulb temperature. A tower can never cool water below the wet bulb, and the closer you ask it to get, the larger and more expensive it becomes. Approach is where most over-specification happens: a few degrees tighter than the process really needs can mean a much bigger tower.
Design wet bulb. The wet-bulb temperature the tower is designed to perform at. It has to reflect the site's actual climate at the hottest, most humid part of the year, not an annual average, or the tower will fall short exactly when the plant needs it most.
Single-cell or multi-cell?
A multi-cell tower is several identical cells side by side, each with its own fan, sharing a basin or piped to common headers. The choice is less about capacity than about how the plant runs:
- Load that varies. Cells can be switched in and out as the load changes, rather than running one large fan at part load.
- Maintenance without shutdown. One cell can be taken out for service while the others keep the process cool.
- Space and layout. Several smaller cells can fit a site footprint that a single large tower cannot.
VPSTEC has delivered single-cell, four-cell and six-cell designs — including a six-cell tower designed for 1544 m³/h of circulating water.
The pumping and pipework around it
The tower is only half of the system. Water collects in a cold well, is pumped to the process or chillers, returns to a hot well, and is pumped up to the tower again. One 200 TR system we delivered runs two 15 HP pumps on the hot well and two on the cold well, with a 1 HP fan motor.
The details that decide reliability are in the pipework: correctly sized headers, balanced flow to every cell, strainers that can be cleaned without shutting down, and a basin make-up and overflow arrangement that keeps the level steady.
Water quality decides the tower's life
Because the tower cools by evaporation, the water left behind gets more concentrated with every pass: dissolved salts build up, and with them scale and corrosion. Two things keep that in check:
- Blowdown — bleeding off a small, controlled amount of concentrated water and replacing it with fresh make-up water.
- Treatment — dosing to control scale, corrosion and biological growth, including the bacteria that thrive in warm water.
Blowdown is also an effluent stream, which is one more reason the cooling system and the plant's effluent treatment should be designed together.
Delivered as one system
A cooling tower is never bought on its own: it arrives with structural supports, pumps, piping, electrical feeds, controls and a water treatment regime. VPSTEC delivers cooling towers turnkey — engineering, supply, installation and commissioning — together with the chilled water, piping and electrical work they connect to.
